Thing to remember, you cant trust your drill sizes.

Working on the main body. Will need a little polishing to smoth it out and open it up a wee bit. Remember you cant put material back once you take it off.

I salute your effort but time wise why not just go and buy the punch. I bought two. One for using popcan material and the other I bought a 3' x 1' piece of aluminum sheeting. I cut the sheets myself. I use my Rockchucker press and punch the disks out in the winter for something to do. You don't have to anneal the aluminum. Check them out on the Cast Bullet Forum.

I bought a pat marlin...not impressed.
Tried to get one from Charlie...doesn't ship to Canada.
Choice to make one was easy

This is my second one :)

No you dont have to anneal...but...it makes cutting the discs easier, is not as hard on the mild steel and they will go on easier.

I have Pat Marlins set up both for the Aluminum pop can material and aluminum sheeting. Being retired I have the time to use Pat's set up. For speed Charlie's was much better as you can motorize his design. I spoke to him on the phone and became unimpressed quickly. Most of his issues with sending product to Canada involve the US Post Office. I suppose with good reason. I have had merchandise mailed to me from the US that ended up in England before being sent here. The US Post Office equipment has a problem sorting our postal codes which are similar but not the same to Canada's.

Are you going to buy cut striped aluminum or just cut your own?

I finished mine last week. My checks look exactly the same the little pushed edge on the lip. I managed to test thirty at low velocity, no apparent effect to accuracy. When crimped on they are a bit loose, my aluminum is 0.019 thick but they seat fine and are tight when seated in the casing. I found three checks from fired rounds and one complete round all look good as to sealing the base the way they should. The only thing is the maker requires a bit of force, to much for my press so I will make a lever gizmo that will allow me to make more with ease. My outside bottom piece started to bend so I welded a spine to it for extra strength. Just hope I can find more aluminium or copper.
