I hope that the new barrel helps.
With my AR, I have to push down the barrel to get the nut to even start to thread. I don't know if 'hand-tight' is enuf to get the barrel fully seated. If not that could be the issue. I know on mine it's not.
Maybe you'll end up with 2 good barrels ?
EDIT - Are your recoil springs that soft ??
EDIT 3/20-2PM - Hi again - I just bought a used Henry AR-7 and the springs are that soft ! Maybe mine is tighter due to Aluminum Oxide build-up on the threads. I'll lightly polish the threads and spray with Silicone dri-slide to see if that's helpful. I haven't shot this one yet but the barrel is snug so . . . we'll see next week. This week the wind is 20+ kliks so accuracy is moot.
