I was loading some 7mm 139gr CX for the first time and found 2 bullets out of 50 that measured .264 vs .284. I took pictures of everything and sent it to Hornady not really expecting a response. Three days later I got this;

[Thank you for the email. We will pass this on. I'm going to send you a new box of bullets.

Thank you]

While the obvious QC issue is a concern I do think Hornady responded appropriately.

Has anyone had a similar experience with this or other brands?

Cheers,
Shaun

Had some 9mm 115fmj in a bag of 130gr Winchester bullets once.
Some 308 head stamped 243 also in a bag of Winchester, they were sized to 243 at least.
Pretty solid QC there lol.

I had a much scarier mix up with Hornady bullets. A factory sealed box of 150 gr. Spitzer SP #3031 had a visually similar bullet meant for the .303 Brit ( .312" or so?) mixed in. Only noticed when it got stuck in my bullet seating die. That could have produced very high pressures if loaded and fired.
I also had three 9mm FMJ pistol bullets in a factory sealed bag of Remington .224" 55 gr. HPPL bullets. that mix up was just weird.

I had a box of 308 TTSXs that contained slightly different diameter bullets. I discovered this accidentally when investigating my acccuracy load went to pot. I hypothesized that throat erosion was to blame. In attempting to use my Hornady COAL Length gauge, I was confused as to why a 168 TTSX bullet wasn’t sliding into my hornady modified case. I tried 5 more bullets and 3 out of the 3 would not slide into the case. I repeated this with a 30-06 modified case (first was for a 300 WSM) - same result. I contacted Barnes to no affect (they didn’t ask for me to send my box back nor offer to send me a new box). If you search “Barnes quality control issue” on YouTube, you may find the video I created regarding this issue.

My only “experience” with quality control is getting a few extra cases when I receive new unopened brass. It has happened with Lapua three times and with Winchester once. From one extra to three extra. Never short, only over.

Bonus.

No it wouldn't have. Those bullets would have fired just like the 308 sized ones and you would never have noticed a thing. An extra 0.005" of diameter would not make one bit of difference. The bullet would simply swage down to fit the bore. There have been cases where people fired wildly different calibers in a rifle and the bullet simply swages down to fit the bore.

So ! Ok to shoot .284 bullets out of a .277 barrel ?only 7 thou difference . :p:rolleyes: RJ

Just looking at the bore to bullet mismatch, no, there would be no real problems. However we also have to consider the case neck to chamber neck relationship. Simply jamming a bigger bullet into a case would cause the round to jam in the neck, which would jam the bullet in the case, which would cause a serious pressure problem.

YES YOU BET IT WOULD ! Never use any bullet in any cartridge except the proper bore Designation size ! JMO RJ
