I bought 2 $100 91/30s for the purpose of playing with them in my shop I wanted to refinish one and turn the worste of the two into an M38. It was a lot of fun.

I took the best furniture and fittings from the 2 and made one very like new 91/30 and the other I cut down.
The bore was pretty bad and there was virtually no rifleing for the first few inches. Test firing it after the rebuild actually had improved grouping.
The wood was pretty bad and gave me the most trouble. Besides the bad staining, there were several cracks and very rough and soft spots. I think this war vintage one was made from an old packing crate.
Anyway, I love the end result.

Wow, looks good from this angle. How were you able to solve the problem of shortening both the stock and hand guard while keeping everything in proper proportion ?

How about the barrel and putting on the new front sight ?
 
Dimentions were easy in that they were a guess. An M38 is 9" shorter so I prudently took off 8.5" from the barrel and the same from the stocks. I moved the barrel spring and sling hole to match the existing length and the same with the upper guard.
I took the sight off by cutting the barrel off right befor the sight and drilling out the bore with a bit slightly smaller than the od. Trimmed it out and soldered the sight base onto the barrel.
The woodwork was the most difficult part as the wood was bad and came apart when I tried to cut the slot for the front band spring.
I also had to modify the front band to accept the cleaning rod after re-dimentioning the woodwork.
Lots of fun.

I know this is a pretty old posting. I been thinking of doing what you did making a 91/59 clone. The biggest problem I can't figure out is the front sight, since Brass Stacker won't ship their products to Canada. Did you drill out the sight base barrel section then cut at the bottom so it can expand, pound fit the thin "barrel ring" so it fits the thicker shorten barrel? Was it hard to soldered the ring to the barrel since there is so much metal to heat up?
