I looking for suggestions on how to repair these amature made holes on a Rossi 44mag.
Dont know if I should re-tap and just use plug screws, tig weld, file flush and cold blue. (Worried about damage to the temper) or finally plug screw but peen and file flush then blue

What I have done in the past use cap screws 6-48 or whatever cut the heads off draw file the tang and blue . if done properly it will blend in well. Welding can be a mixed bag it will stand out like a pimple on a dogs ass. My two cents

screws and file - looks like at least a couple will need to be countersunk. or possibly get a tang site and cover them up?

Plug screw but peen and file flush then blue would be my choice... next choice would be drill them larger to clean the thread out and drive a plug in and peen and file flush then blue..

It looks like you have a broken 3 flute tap to get out first...

Yep broken tap first. Looks like a 8-24. Nice corse thread..

What grade bolt would you all suggest using to plug with. 5 or 8. 8 is closer to the same hardness as the receiver and might give a better colour match possibly.

I'd suggest Guntech's screws, peen, file and sand too. But only after pulling the whole thing apart including unscrewing the barrel. And after you're done send it out for a proper hot blue job so everything matches. Otherwise it's a big gamble on any sort of cold blue patching being a match for the original job. You might get lucky but odds are pretty good that it'll look like a patchy mess with mismatching blue jobs.

If you don't want to go to that extent then do the filling and then get it Cerakoted or similar.

Would love to do a hot blue but its expensive. Wish I could get the chemicals to do it my self!
For now ill give cold blue a try and see how it goes.
I have had good results with Duracoat in the past.

I'd be inclined to mill a pocket for a brass or nickel silver inlay that could be engraved (or left plain). It would cover the holes, and not look like a repair.
Stomp.
