Howdy all!
I built myself a rifle case for my AR-15 a while back, and now that the build is complete, I figured I would entertain you fine folks with some pictures!
I had seen a few discreet rifle cases built in toolboxes, and after some searching, I found this Stanley Fat Max toolbox.
It is formed out of hard plastic, has two locking latches, a watertight seal, and an internal parts tray.
The internal length is near 27" long, tapering down at the bottom of the box.

After looking into foam for the case and realizing just how bloody expensive foam is, (WTF?) I stumbled across a product called Kaizen Foam.
It comes in 2'x4' sheets of different thicknesses, but is is composed of thin foam layers glued together that you can peel back.
I purchased 2x 2-1/4" sheets from Elite Tools in Quebec, but after finishing the case, there still was a bit left from the first sheet.

After cutting 2 layers of foam to shape to fit in the toolbox, I traced out the upper and lower and cut out the shapes with a small exacto knife.
The foam layers sort of peel apart to create different depths in the foam.
After gluing the 2 layers together, I ended up with this.

The lower sits close to the bottom of the box, and the upper sits on top. Due to the different depths, they dont touch eachother.

I also cut slots in the leftover space to hold mags, and had just enough room to fit the parts tray over the LAR magazines.

Overall, it wasn't too much effort to make. Cutting the gun shape out and peeling the exact depths of everything was very time consuming, but it all fits like a glove now. The upper and lower are secure and snug, and do not touch the sides of the box.

The end result is a nice case that won't scare the neighbors in suburbia-land, keeps me legal, and my rifle protected!
Hope you all enjoyed, let me know what you think and if you have any suggestions to make it better.
Time for a beer!

Wow wow WOW! Love it! Ive been thinking about a project myself but since i only own NR rifles i need something quite long. Thanx for the inspiration!

Been looking for a good source for foam, so thank for the link!!

Would you say it's pretty firm?

The toolbox looks great, by the way!

Very nice!!
Now your neighbours see you with the toolbox all the time
they might start to ask if you can do some handyman jobs for them.. :)

Looks good!

I've got a badass, water-tight pelican case I'm saving for an AR-15 PDW build. Something about cutout foam that makes it look so legit.

Thanks guys!

How long is your barrel??
Would you say it's pretty firm?

I'm going to avoid my knee jerk response here! :p
It is a 14.5" Norinco, the mignifier sticks out the back just a bit too.
The foam is fairly firm, but still soft enough not to be scratchy.

I am a refrig. mechanic and park my work van on the street, so I already get alot of that
