I picked up a SG542 used, and about every 15-20 rounds it will "stove pipe". The used brass gets caught by the bolt, and I have to manually clear it. I've ruled out the magazine, as It will still stove pipe if I manually insert rounds without a magazine. It also doesn't seem to matter which gas setting I use. I've cleaned bolt\extractor, and cleaned the gas block...at least as much as I can based on the instructional video on youtube by ERE. Has anyone experienced this before or have any suggestions? Can the gas block be stripped down completely?

I would be checking for a weak ejector spring if you rule out ammo. It could be bad luck, but the spent casing could be smacking into something on the receiver, or charging handle, keeping it from clearing the chamber area. It you have tape, or velcro, to protect the finish, take that sh-stuff off and try again.
 
Admittedly I've only tried 2 types of ammo so far; Federal Lake city XM80 149 grain and the Norinco 147 grain that the previous owner added in as part of the deal. I don't have anything to protect the finish near the ejection port, but It may be worth looking in to one of the spare parts kits that the calgary shooting center has...since the kit comes with a new ejector spring.
 
I've also had this happen to me a couple of times as well with multiple types of ammo. I believe it may just be the casing bouncing off the charging handle and back into the receiver as well.

This is what my friend noticed while watching when I was shooting, I think you're right. I took it out again and shot it with different gas settings, had no FTE's with Federal. Switches to Norinco and had 3-4.
 
If you know anyone with a high speed movie camera then get them at the range to film the bolt / ejection area. then go drink beer at home and watch it slowed down. Even if you have to hire someone for an hour. Al least you will know for sure what the issue is.
