Mossberg 500 safety

Bought a Mossberg 500 that had a cracked plastic safety. Bought a metal one, and while it works better... it is not fully effective. If the trigger is pulled more than once (sometimes on the second pull), it will click.

However, if I push down further on the safety while pulling the trigger - success.

Looking at the trigger housing and the safety block (internal piece), Im assuming this is how they come together when the safety is engaged:

And my thought is that something is causing a gap to form between the 2 pieces, large enough that it allows it to fire. Im not sure if its the pieces being worn (they dont appear ground down at all, and I cant physically see how close/far they are seated together when they are in the gun).

I am unfamiliar with if the ball bearing in the safety is supposed to be loose, as I know some kits come with a replacement ball. But mine is stuck in the hole, almost as if it was pressed it. The spring underneath is still working, and I can press the ball down - it just wont come out.

My thought is when I put pressure on the safety, it is functioning properly, is because I am compressing the spring and bringing that gapa little closer to the point where there is not enough room for it to fire. Yet when the pressure is let off, there is a bit of play in the safety from the ball/spring, and along with the gap, by pressing the trigger repeatedly it creates just enough space to allow it fire.

Any suggestions on how I should proceed further? I would rather not go to a gunsmith, as the gun itself is so cheap that getting charged minimal of $90 ($45 for diagnoses of problem, and $45 to resolve/fix the problem - not including materials) just isnt worth it. Otherwise she may just have to go up for parts.


UPDATE:

I removed all the guts, and by looking down where the barrel goes in, I can see the gap. It is a few mm's, enough for it to allow release of the hammer. When gently pulling on the trigger, it will not go, but a heavy pull of it will cause the release of it (even on the first pull).

UPDATE 2:
looking at the safety blocks in pictures online there are a few different looking ones. Ive found some as mine look, but some with a larger bottom and wondering this may be the cure for my issue.

is there a big gap under the slide saftey on the outside of the action, did you replace the one way screw, is the screw too long if its been replaced?
 
No big gaps on under the slide safety. Ive got the metal safety on now, and have tried it both with the thin metal "gasket" like thing that was on it original and without and still does the same.
 
The thin metal plate is so the detent ball of the safety has somewhere to lock into so it doesnt free slide, the tab from the trigger part of the safety has to be able to move up, if its contacting the slide safety it wont go off, might be not fit correctly in the action is my best guess
 
While I dont rely on the safety, I do like to have it on just as a precautionary.

So I got in a new safety block, and that still didnt solve the issue. What is the issue is somewhere in the trigger assembly.

I have a mossberg 400G as well now, and since parts are interchangeable; I figured I would swap the trigger assemblies and see if that solves the problem.

Sure enough the assembly out of the 400G now makes the 500AB work perfect, and the one from the 500AB makes the same issues when in the 400G.

So now I have to ask... is how/what in the assembly is causing this issue?

I have taken some calipers and measured this area on both:

As the trigger is pulled, it causes the top piece to raise (sorry, I dont know the name for the actual part, but the one that makes contact with the safety block). However, I have found that the one that is causing issues with the hammer releasing with the safety set on, does not have as much travel as the "good" one before releasing. So it is not making contact with the safety block to prevent it from fire.

My question now lies in, how can I adjust this?

Its an older model Lakefield/mossberg 500, so it doesnt have that set screw that the new 500's have. Ive dismantled the trigger assembly and tried swapping pieces from one assembly to the other to try and find the culprit, but nothing has worked on solving it. The only pieces I havent removed are the sear/spring

The one difference between the 2 trigger assemblies I have noticed is the play in the piece that attaches to the trigger (by a little protrusion that fits inside a grove on the trigger) and goes to the sear (see 5:35 of this video)

One the "good" assembly, there is a lot of play, the other has little play and is pretty well flush with the plastic ridge alongside it, while the "good" one is a mm or 2 above the ridge:

Not sure how, but its fixed now and I cant complain. I probably took each assembly apart at least 50 times each. I finally caved and took the whole "bad" one apart, right down to removing the sear. Put it all back together, and now it works... so maybe the sear was seated wrong somehow? But it looked fine on visual inspection.
