oly car ar and armalite upper

I have a SGW Olympic Arms Car AR that is probably from the early or mid 90's. I recently put an Armalite flat top upper on it. Problem is that the fit is extemely tight. I heard that Olympic Arms rifles in the past were a little out of spec but this is really tight. I have to tap the upper and lower together with a hammer and tap the rear takedown pin in with a hammer as well. I can't push/pull the rear takedown pin out without using a punch and a hammer.
My question is, is this too tight? Obviously it's a pain in the a** but will this be problematic when firing, could I cause any damage? The bolt carrier seems to move back and forth well.
Would it be wise to shave a little of the nub where the rear takedown pin pushes through the upper or try to enlarge that hole? Any suggestions?

Tight fit berween upper and lower

I have had Olympic lowers mated with other brands of uppers which had a tight fit simply find a wooden dowel smaller than the diameter of the pin hole, wrap some aluminum oxide abrasive cloth around it and remove very slight amounts of the anodizing by gentley rotating the dowel and checking for fit often, more or less polishing than grinding away metal. You can also use jewelers rouge on a small dremel cylandrical felt polishing tip and carefully insert it into the pin hole(s) slightly removing some material until a looser fit is acheived.
 
I have had this problem in the past.

I slightly shaved down the top of the oly lower with sandpaper to fit and the front of the lower to help the upper tilt forward.

I used this configuration for sometime but always had problems getting it to function consistently.

I finally gave up on it and sold the unaltered upper.

I'm convinced that you can get it to work as I have seen several Oly frankenguns work, however it might be more time and effort than it's worth. (You can get a stripped lower pretty cheap)

If it's tight and functions just keep shooting it.

I wouldn't worry about it too much. As long as the action feels smooth it should be ok to go. Beside it will probably wear-in with use. Consider yourself lucky in a way.. some people waste money on unnecessary devices to "tighten the fit".

I have an Oly CAR AR from 1989. I got tired of hammering it open and hammering it closed. In my case, the lower was only slightly off, and worked well enough with all my uppers except one, so I left it as is, and elongated the rear takedown hole on my upper, which was the real problem. Now that upper sits on the Oly and on other lowers, as well.

The cheapest thing to do is to modify the takedown pin, but I am not a fan of buggering a good part to make it fit a bad part. But, if you never intend to swap other uppers on your lower, this will work.

I modded mine by putting a drill bit that fit the hole nicely in a drill press, running it down into the takedown hole, then pushing the upper sideways. You don't get much cutting action from the flutes on a drill bit, but it works, especially on aluminum.
