Reloading Issues with 223

I have been reloading some different rounds for a buddy to try to develop a coyote round for his Browning BLR. He has fired several factory rounds through it and saved the brass. We have got it down to a nice load that he is happy with, but just for s**ts and giggles I loaded up some Hornady V-Max 40 Gr. bullets in once fired brass to see how they would perform. Here's the weird part I can't figure out.

They won't completely chamber into his rifle. Info so far:

All Remington brass, 26.5 Gr. H4895 powder, CCI primers, 50 Gr. Hornady SPSX, OAL 2.250 work the best for his rifle so far. (These rounds were dropping 3" @ 300 yds. and grouping them in a 4" circle, 1.5" high 1" circle @ 100 yds.)

The load that won't chamber is Rem brass, 26.5 Gr. H4895 powder, CCI primers, Hornady 40 Gr. V-Max, OAL 2.240.

We tried about 5 or 6 rounds out of the 10 I loaded and they all did the same thing. These rounds chambered fine in my Ruger.

Funny thing is I loaded the same 40 Gr. V-max in some Hornet rounds and 3 of them got stuck in the chamber. I think the casings were not formed right at the bottom but they chambered OK in my Savage 24.

Well thats about it. Any idea what I'm doing wrong? I have not encountered anything wrong with any other bullets loaded yet. Any advice would be very much apppreciated.

You didn't size them properly for HIS rifle.

Take his rifle, size a case, insert into his chamber. If it doesn't fit, screw down die more and try again. Repeat

Then seat a bullet (no primer or powder) and try to chamber in rifle. If not, seat deeper and repeat.

DOnt' build a load for one rifle and sub it into another...
 
Agreed with Gatehouse, although I wonder if it might also be a trimming issue? You DID trim the casing after sizing, right?

And if you didn't neck size HIS brass, or full-length size whatever brass you had (right to the base) then there's your trouble.

OK...I did read the reload manual....maybe not well enough. What's throwing me off is I thought when the brass was fired from his rifle, it "form fits" his rifle. When sizing I was only more or less sizing the neck, and not seating lower to the bottom. I didn't think it was neccessary since it came from his rifle, fit to his and all.
