1. Not by mere mortals.
Mortals can use laser to weld dissimilar metals among other methods. Educate yourself.

Just got mine and the lower receiver is all bent in on one side. Contacted TI. Poor craftsmanship.
My 540 looks the same except on the opposite side as your 542. These are stamped receivers with loose tolerances, not sure what you were expecting.
I also have a 540 and it has no such issue. I think that goes beyond "loose tolerances". I've seen lots of stamped guns and never anything like that.
I had to work pretty hard to see it. Maybe it’s worse in person?
It looks like the charging handle side of the upper is bent out about the width of the sheet metal.
Mine isn’t identical from side to side, but it’s very close - maybe 1/2 - 1/4 like that. Mine isn’t a full mm out.
Actually, I’ll grab my caliper. - .14mm upper receiver is proud of the lower on left. .73mm upper receiver is proud on charging handle side. Sounds bad but it looks fine.
